excl. taxes1/4" (0.25", 6.35 mm) is the default. It is the size most shops standardise on, the one that sits in the holder between jobs, and the size we ship more of than any other diameter in this range. If a feature does not force a smaller or larger cutter, this is the one that goes in the spindle.
The range below covers square, corner radius, ball nose and chamfer profiles in 2, 3 and 4 flutes, coated and uncoated. Flute length, coating and corner radius are listed on each product page.
Below this size, spindle speed decides what you can do. At 1/4" it stops mattering: 300 SFM in steel needs about 4,600 rpm and 800 SFM in aluminum about 12,200. Any ordinary machining centre covers the first and most cover the second, so the cut is governed by rigidity, holding and toolpath rather than by what the spindle can reach.
That is the practical reason this diameter became the default. It is the smallest size you can simply run at the book numbers without arranging the whole job around the tool.
At 1/4" a carbide end mill costs a fraction of an hour of spindle time and a small fraction of one scrapped part. That changes the sensible way to use it.
Run a worn cutter and you pay in surface finish, in size drift as the corner wears, and eventually in a part that has to be re-run. Change it early and you pay for a tool. The arithmetic almost never favours squeezing the last few parts out of a dull edge - which is why the shops that measure this keep spares of the two or three 1/4" tools they actually run, rather than ordering when the last one dies.
The same logic applies to buying one coated tool instead of two uncoated ones for the same steel job. Compare cost per part rather than cost per cutter.
Two things push you off this size, and neither is about tool strength.
Internal corners. A 1/4" cutter cannot produce a corner tighter than 1/8" (0.125"). If the print calls for less, drop to 3/16" (3/32" corner) or 1/8" (1/16" corner) for that feature, and leave the bulk of the work to the 1/4".
Metal removal rate. When the job is mostly roughing and the machine has the power for it, 3/8" or 1/2" will clear the same volume in less time. Below that threshold the changeover costs more than it saves.
Note for metric prints: 1/4" is 6.35 mm, so it is 0.35 mm oversize against a 6 mm feature and undersize against 6.5 mm. Fine where the tool steps over, wrong as a drop-in for a metric slot.
2 and 3 flutes for aluminum and non-ferrous, 4 flutes for steel and stainless. A 1/4" shank fits any ER collet that covers it, 1/4" end mill holders and Weldon holders.
